Views and Applications of the Zero Defect Manufacturing Methodology in Foundries
Zero Defect Manufacturing (ZDM) has emerged as a pivotal quality assurance paradigm, emphasizing defect prevention rather than correction. In foundry environments—where products are susceptible to porosity, shrinkage cavities, cold shuts, hot tears, misruns, and inclusions—ZDM’s systemic approach can significantly reduce scrap and rework. This paper reviews foundational ZDM methodologies along with Industry 4.0 tools such as IoT sensors, statistical process control (SPC), failure modes and effects analysis (FMEA), and digital twin simulations. Using a combination of literature analysis and case study synthesis, the study highlights stakeholders’ perspectives, key implementation strategies, and practical outcomes including reduced defect rates and enhanced process reliability. By integrating defect classification diagrams, process flowcharts, and an IoT schematic, the paper visually contextualizes ZDM’s application in foundries. The contribution lies in mapping conceptual frameworks to real-world applications and offering actionable recommendations for foundry managers aiming to achieve near-zero defect outcomes.
