Study of Contact Point Wear and its Impact on Process Performance in a Wire Electrical Discharge Machine
Wire EDM is a widely used process for manufacturing complex and precise components across various industries, ranging from aerospace to medical device manufacturing. The performance and reliability of these machines are significantly influenced by the condition of consumable components, which are essential for maintaining operational stability and ensuring consistent results. Among the various machine consumables are the contact points, critical components that facilitate the transmission of energy from the generator to the wire. Despite their importance, limited research has explored the wear behavior of contact points and its effects on the overall process. This study addresses this knowledge gap by investigating the wear characteristics of contact points under standard machine operation in controlled conditions. A series of controlled tests were conducted at 10-hour intervals of machine operation. These tests included measuring the groove depth on the contact points, acquiring detailed process data, and assessing the final accuracy and surface roughness of a test piece. The results of this study reveal that the wear condition of contact points does not significantly influence the quality of the manufactured parts, as both surface roughness and dimensional accuracy remain unaffected. However, the study identified one critical indicator of contact point wear: an increase in the frequency of wire breakages. This insight highlights the importance of monitoring wear to optimize machine performance and prevent process disruptions.
