Design optimization of tool holding systems for high-speed machining

High-speed machining (HSM) has become an integral part of modern manufacturing processes, particularly in the aerospace, automotive, and die/mold industries, where precision, surface integrity, and productivity are critical. Tool holding systems play a pivotal role in ensuring the success of HSM by maintaining tool stability, minimizing runout, and ensuring repeatability. This paper explores the key design factors influencing the performance of tool holding systems at high rotational speeds and proposes optimized configurations through analytical modeling, finite element analysis (FEA), and empirical validation. Several tool holder types, including hydraulic chucks, shrink fit holders, collet chucks, and HSK tapers, are compared based on stiffness, clamping force, heat resistance, and dynamic balance. The results demonstrate that shrink-fit holders and HSK tool interfaces outperform conventional systems under high-speed conditions. The study concludes by offering practical design guidelines for tool holders optimized for HSM environments, focusing on material selection, taper geometry, and vibration damping.
